TPU Flexible Filament Guide: Shore Hardness, Applications and Printing Tips

————|————|——————|——————-|
| 60A-70A | Very soft | Rubber band, pencil eraser | Wearables, shoe soles |
| 80A-85A | Soft | Shoe sole, soft gasket | Gaskets, seals, grips |
| 90A-95A | Medium-firm | Smartphone case, tire tread | Protective cases, dampeners |
| 98A-60D | Firm | Skateboard wheel | Structural flexible parts, hinges |

**PolyForgeX TPU 95A** sits in the sweet spot: firm enough to print reliably on most FDM printers, flexible enough for functional applications.

### Mechanical Properties That Matter

| Property | TPU 85A | TPU 95A | TPU 98A |
|———-|———|———|———|
| Tensile Strength | ~30 MPa | ~54 MPa | ~60 MPa |
| Elongation at Break | 500-700% | 300-450% | 200-300% |
| Abrasion Resistance | Excellent | Excellent | Very Good |
| Tear Strength | High | High | Moderate |
| Density | 1.18-1.23 g/cm³ | 1.20-1.25 g/cm³ | 1.22-1.26 g/cm³ |

### Key Applications

**Gaskets and Seals:**
TPU’s elasticity and chemical resistance make it ideal for custom gaskets, O-rings, and seals — especially for low-pressure applications or when standard sizes don’t fit.

**Vibration Dampening:**
TPU absorbs mechanical energy better than rigid plastics. Use it for:
– Drone landing pads and camera mounts
– Motor mounts and isolation brackets
– Equipment feet and bumpers

**Protective Cases and Covers:**
The classic TPU application. 95A hardness provides drop protection while maintaining shape. Ideal for:
– Custom electronics enclosures
– Prototype device housings
– Tool protective covers

**Wearables and Medical:**
TPU is skin-safe and flexible, making it suitable for:
– Prosthetic liners and interfaces
– Orthopedic braces and supports
– Wearable device straps and bands

**Flexible Hinges and Living Joints:**
Unlike rigid living hinges that fatigue and break, TPU hinges can flex thousands of cycles without failure.

### Printing TPU: Essential Tips

**1. Direct Drive vs Bowden**
Direct drive extruders are strongly recommended. TPU’s flexibility means it can buckle and jam in Bowden tubes. If using Bowden, choose 95A or harder TPU and print slowly (15-20mm/s).

**2. Speed**
– Direct drive: 20-40mm/s
– Bowden: 15-25mm/s
– All perimeters and features: same speed (constant extrusion prevents pressure buildup)

**3. Retraction**
– Disable or minimize retraction (0.5-2mm max)
– Excessive retraction pulls soft filament into the cold zone, causing jams
– Consider “avoid crossing perimeters” setting to reduce travel moves

**4. Temperature**
– Nozzle: 220-240°C (start at 230°C)
– Bed: 40-60°C
– TPU prints well without a heated bed, but adhesion improves with warmth

**5. Build Surface**
– PEI sheet: Excellent adhesion (let cool before removing)
– Blue painter’s tape: Good budget option
– TPU sticks aggressively — use a release agent if printing directly on glass

**6. Extrusion Multiplier / Flow**
– Start at 100% and adjust by feel
– Under-extrusion creates weak, porous parts
– Over-extrusion causes dimensional inaccuracy

**7. Drying**
– TPU absorbs moisture and must be dried
– Dry at 55-65°C for 6-8 hours before printing
– Store in sealed container with desiccant

### Post-Processing

– Support removal: TPU supports are notoriously difficult to remove. Design parts to minimize support needs.
– Smoothing: Light flame polishing or heat gun can smooth surface imperfections
– Bonding: Cyanoacrylate (super glue) bonds TPU well. Special flexible CA formulas available.
– Painting: Use flexible paint additives or adhesion promoters

### Design Guidelines for TPU

– Wall thickness: 1.2-2.0mm for flexible walls; 2.0mm+ for rigid sections
– Minimum feature size: 0.8mm
– Avoid sharp internal corners (stress concentration)
– Living hinges: 0.4-0.6mm thickness, full-radius at base
– Consider variable wall thickness for zones that need different stiffness
